Can I use a 280ZX diff in my 71' 240?
Yes, you need a mustache bar out of a 78 280Z. No modifications are required. There used to be a step by step write up on ZCar.com. Also I'm not sure about the half shafts. I compared the ones on my 73 to the shafts I got off a 81 and they appeared identical.

The latest craze is "Soda Blasting" it doesn't generate any heat that would destort large body pannels. It washes out with water and is pretty cheap.

Early Z Front End on a 280ZX
You might want to look into metal fabrication. Seriously, your trying to match body pannels that don't match. Like putting VW fenders on a Porche. It can be done but your going to have to do some fabricating. Do a good job and people will say WOW. Do a bad job and people will laugh. Do some measuring first to give you an idea of what your going to have to do. Good luck.

Hardest bolt or nut to get to?
I vote for the bumper bolt. In my reassemble note book I wrote down in big bold letters. "INSTALL REAR BUMPER BEFORE GAS TANK!!".

How well does the powdercoat hold up to parts that flex? Will it flex a little or not at all?

Not exactly sure how much oil a tranny takes but your supposed to fill it until it flows out of the fill hole or starts to overflow. If you change the fluid all together then inspect the drain plug. It has a magnet attached to it and will have metal shavings attached to it if you have an internal problem.

To add a little to Enrique's post: Check the flapper doors on the heater core. They have foam backed vinyl pads that are glued to the doors and act as seals. On mine these came off and were obstructing the flow of air.

headers: 6 to 1 or 6 to 2 to 1
Installation would be the same on either one. I would suggest you install the headers (use high temp copper permatex sealant on the gasket) then take it to a muffler shop and have them build you a custom 2-3 inch exhaust (your choice on exhaust diameter). It will save you a lot of headache, you will only pay about $50 bucks more, and it will look 100 times better than the pre-bent kits. $0.02

That's the one. I've noticed that they are all positioned at an end, close to a mount. Can it really stop excess flex from there? Or does it prevent rotational torsion?

If you have to go through this every year you might consider installing a catalyctic converter (spelling?). Make sure she is well warmed up before the test.

MSA Header Coating
The headers I got from MSA are coated by Jet Hot. I don't know if they changed suppliers (this was 3+ years ago). I did have a small problem with the header begining to rust by the collector. Called MSA and they refered me directly to Jet Hot. Who told me that as long as I purchased the headers within two years that the warranty would cover it. If it was over two years there would be a 50% re-coating fee. All I did was pay for shipping and they re-coated the headers. I'm really happy with their product. It looks good and it reduces underhood temps.
